Project: Construction of Road Cross Drainage Structures and Stormwater Protection Works

‎ NSM Projects Pty Ltd was involved in a project constructing reinforced concrete culvert crossings and associated stormwater inlet/outlet structures along a rural/highway road.

‎*The project is:
‎1. Box Culvert Crossings: Precast or cast-in-situ concrete culverts under the road to convey stormwater from one side to the other, preventing overtopping of the road.
‎2. Headwalls and Wingwalls: Reinforced concrete structures at inlet and outlet to retain embankment, prevent erosion and guide water efficiently into the culvert.
‎3. Apron and Erosion Protection: Concrete-lined aprons with stone pitching or cast-in-situ patterned concrete to dissipate energy and prevent scour at inlet/outlet.
‎4. Manhole/Chamber Structures: Brick masonry chambers for pipe connection, inspection, maintenance access and flow control.
‎5. Embankment Formation and Compaction: Rebuilding road embankment around the culvert with compacted gravel and subbase to restore structural integrity.
‎6. Subsoil and Stormwater Pipes: Installation of PVC or concrete subsoil pipes to relieve groundwater pressure and improve drainage performance.

‎*Construction Steps from Start to Finish:
‎1. Site Establishment & Traffic Management: Set up safety barriers, signage, and partial road closure/diversion to allow work adjacent to live road. Ensure compliance with OHS Act and traffic authority permits.
‎2. Excavation: Excavate trench and embankment to design level for culvert placement. Use excavators and ensure trench support where depth exceeds 1.5m.
‎3. Bed Preparation: Place and compact gravel bedding layer to provide stable, level base for culvert and headwall. Test compaction before proceeding.
‎4. Culvert Installation: Place precast concrete culvert sections using crane or excavator, or cast in-situ. Ensure correct alignment, fall, and joint sealing.
‎5. Headwall & Wingwall Construction: Erect formwork, place reinforcement and cast concrete headwalls and wing walls. Allow minimum 7 days curing. Images 1-3 show fresh concrete headwall.
‎6. Backfilling & Compaction: Backfill around culvert in 150mm layers with imported G7 gravel, compacted to 93% Mod AASHTO to support road loading.
‎7. Apron & Erosion Protection: Construct concrete apron with patterned stone pitching on inlet/outlet slopes to prevent scour and energy dissipation. Images 4-5 show finished patterned concrete slope protection.
‎8. Manhole/Chamber Construction: Build brick masonry inspection chambers at pipe junctions with plastered internal surfaces and concrete benching.
‎9. Drainage Pipe Installation: Install subsoil or stormwater pipes into structure with correct fall and filter fabric wrapping. Visible white PVC pipes in images 1-3.
‎10. Embankment Reinstatement: Rebuild and compact road embankment over culvert to original formation level using approved material.
‎11. Finishing & Site Clearance: Remove debris, reinstate disturbed area, apply topsoil and grassing for erosion control. Final structure visible in images 4-5.
‎12. Testing & Handover: Inspect for defects, test flow capacity, conduct as-built survey, obtain engineer sign-off, remove traffic management and reopen road.

‎*Scope of Works
‎In Scope:
‎- Excavation and disposal of unsuitable material to approved spoil sites.
‎- Supply and installation of precast concrete culverts and pipes of specified diameter and class.
‎- Construction of reinforced concrete headwalls, wing walls and aprons to design drawings.
‎- Construction of brick masonry manholes and chambers with plastering and benching.
‎- Supply and placement of granular subbase and backfill material to specification.
‎- Construction of stone pitching and patterned concrete slope protection for erosion control.
‎- Traffic accommodation, signage and safety measures during construction.
‎- Site clearance, topsoiling, grassing and environmental reinstatement.
‎- Surveying, setting out, and as-built recording of all structures.
‎- Quality testing including concrete cubes, slump tests and compaction tests.

‎*Out of Scope:
‎- Reconstruction of main road pavement layers unless damaged by construction.
‎- Relocation of major utilities unless specified in BOQ.
‎- Land acquisition and wayleave negotiations.
‎- Construction of new road alignments or widening works.
‎- Installation of road furniture, signage and road marking unless specified.

‎*Construction Process:
‎The work follows standard road drainage construction methodology aligned with COLTO Standard Specifications:
‎1. Earthworks Phase: Excavate, shape, and compact formation. Safety critical due to deep excavations and live road proximity. Requires geotechnical sign-off on founding level.
‎2. Structures Phase: Install culverts, cast headwalls, build brick chambers. Requires concrete strength testing and curing time of minimum 7 days.
‎3. Protection Works Phase: Place granular filter layer and cast patterned concrete or stone pitching to prevent erosion and scour.
‎4. Reinstatement Phase: Backfill, compact, and reinstate road embankment to allow traffic loading. Conduct density tests on each layer.
‎5. Finishing Phase: Final shaping, grassing, cleanup and handover documentation.

‎*Key Quality Control Points:
‎- Concrete strength testing at 7 and 28 days.
‎- Compaction testing on backfill layers using nuclear densometer or sand replacement method.
